Hi All,
Resolved.
I took the bit out of the Weller and reaffixed it ensuring that the retaining nuts were tight. Its now working perfectly and solved the problem (as its v hot). Excellent soldering gun as its got to be at least 40 years old. My dear old dad bought this and I'm sure he would be pleased to know that its still going strong.

Just to let you see the finished wiring and an example of the state of the bulk of over heated internal wiring. I can only assume that these sets do run very hot.

If you can disconnect the other end you could pull that old sleeving off and slide some new silicon stuff, or heat-shrink at a pinch, over the wire without needing to take it off the cap.

They do get hot and aren't helped by having some fat power resistors under the chassis where they aren't as well ventilated as they could be.
